Mixed-SKU vs. Single-SKU Pallets: What Actually Changes

A single-SKU pallet is the easy case: one item, usually one lot, stacked to a known height, moved and counted as a uniform block. A mixed pallet — several items, several lots, sometimes both — is a genuinely different object to manage, not just a fuller version of the same one. The differences show up in exactly the places a warehouse feels them: how stable the load is, how it gets slotted, how it gets picked from, and what has to be true about its record before anyone can trust it.

What “mixed” actually means

A mixed-SKU pallet carries more than one distinct item, more than one lot of the same item, or both. It’s built deliberately, usually for one of two reasons: consolidation — several partial quantities that don’t individually justify a full pallet get combined onto one, to save floor space and handling trips — or assortment — a customer or store order calls for a specific mix of items in one shipment, so the pallet is built to match that mix directly rather than shipping several single-SKU pallets that then have to be combined downstream.

A single-SKU pallet, by contrast, carries one item, built to a uniform, predictable stacking pattern, usually from one production run or one continuous receiving event. It’s the default case a warehouse is built around, and everything about handling it — expected weight, expected height, expected fork clearance — is knowable in advance from the item alone.

Why the difference isn’t just “more items on one plate”

Stacking stability changes with the mix, not just the count. A single-SKU pallet stacks predictably because every unit has the same footprint, weight, and typically the same packaging. A mixed pallet has to account for genuinely different physical objects sharing one base — a heavier, denser item stacked under a lighter, larger one is a stable load; the reverse is a real tip-and-crush risk. Building a mixed pallet safely is a physical judgment call, not just an inventory decision, and it’s one single-SKU pallets never have to make.

Slotting and putaway get a harder question to answer. A single-SKU pallet has one obvious home: wherever that item is slotted. A mixed pallet doesn’t have a single obvious bin, because it’s not one item — it’s a physical answer to a question (“where does this specific assortment go?”) that a warehouse’s normal item-to-bin slotting logic was never designed to answer. Many operations resolve this by treating a mixed pallet as a staging or cross-dock unit rather than putting it into standard reserve storage at all — which only works if the pallet’s own identity is trustworthy enough that nobody has to re-verify its contents to find out what’s actually on it.

Picking logic inverts. Picking from a single-SKU pallet is a quantity decision — how many units, from which pallet of the same item. Picking from a mixed pallet is closer to picking from a small, mobile mini-location: which specific item on this specific pallet, at what quantity, without disturbing what’s meant to stay for someone else’s order. That’s a materially different operation, and getting it wrong on a mixed pallet means touching the wrong item’s inventory record, not just under- or over-picking the right one.

Lot and expiration logic gets layered, not flattened. A single-SKU pallet built from one lot has one expiration date to track. A mixed pallet carrying two lots of the same item — or the same item across several lots stacked at different times — carries multiple expiration clocks on one physical object. A FEFO pick from a mixed pallet has to resolve which portion of the pallet is the older stock, which is a meaningfully harder problem than reading one expiration date off a uniform pallet.

Why the mixed case is exactly what license plating exists for

This is the connection worth being explicit about: a license plate’s whole value proposition is strongest, and most necessary, on exactly the mixed-pallet case. A single-SKU pallet is nearly self-describing — scan one unit, and you basically know the whole pallet. A mixed pallet is the opposite: nothing about looking at one corner of it tells you what’s really packed onto the rest, which is precisely the situation where re-establishing “what’s on this thing” by hand, every time it’s touched, becomes expensive and error-prone enough that a single scannable identity earns its keep. The GS1-128 barcode structure that carries an SSCC alongside GTIN, quantity, and lot data exists for the same reason — a mixed pallet’s label has real, structured information to carry, where a single-SKU pallet’s label barely needs to say more than the item and count.

The trade-off, stated plainly

Neither shape is universally better — they trade different costs for different savings, and the right call depends on what a specific load is actually for.

A consolidation-driven mixed pallet trades handling simplicity for storage efficiency; an assortment-driven one trades it for shipping efficiency, building exactly the mix a downstream customer needs so nobody has to sort it out later. Either way, the trade only pays off if the pallet’s own record can be trusted — a mixed pallet with a wrong or stale manifest isn’t just inconvenient, it can mean picking, shipping, or holding the wrong item entirely, because nothing about the pallet’s physical appearance tells anyone otherwise.

The practical takeaway

Treat a mixed pallet as a different kind of object to manage, not a fuller version of a single-SKU one — its stacking, its slotting, its picking, and its lot logic all genuinely change shape, not just scale. And treat its identity as non-optional rather than a nice-to-have: on a single-SKU pallet, a lost or unreadable label is an inconvenience you can usually work around by inspection. On a mixed pallet, it’s the only thing standing between the warehouse and re-taking inventory of the whole load by hand.
